Steering Systems

CTS 285 series rotary position sensors use non contact Hall effect technology to provide accurate steering angle measurement with long operating life. They are designed for environments with vibration, shock, dust, oil, moisture, and wide temperature ranges.

As forklifts adopt Electric Power Steering (EPS) and steer by wire architectures, precise multi turn steering angle measurement becomes essential in modern forklifts. The CTS 286 series is a multi turn angular position sensor designed to track steering wheel revolutions in fully electric and steer by wire systems.

Both the 285 and 286 Series sensors offer high resolution, excellent signal stability, and long term output consistency. This helps reduce calibration requirements, minimize maintenance, and maximize vehicle uptime.

The Hall Effect Principle: Discovered by Edwin Hall in 1879, Hall-effect refers to the induction of an electric potential (Hall voltage) across a conductor due to the magnetic field caused by a running current perpendicular to them. The Hall voltage can be measured as an analog output like contacting potentiometers without the aid of a physical wiper contact. There are no internal contacting parts subject to mechanical wear or failure resulting in the long life of the product, besides the bearing.

Expected mechanical lifecycle can exceed that of traditional contacting rotary position sensors by more than 50 times. Non contact designs also eliminate the need for periodic calibration, since the output remains stable over the life of the product. Hall effect sensors perform well under constant shock and vibration, significantly reducing maintenance and replacement needs, which is especially important for equipment in remote or hard to service locations. Fewer sensor changes reduce equipment downtime and increase overall efficiency.

Throttle Control Systems

For internal combustion forklifts, the 003 Series is a compact 3 in 1 Throttle Position Sensor (TPS) module that integrates position, pressure, and temperature sensing for engine or motor control ECUs. This integrated design is especially useful where space is a limitation and supports optimized air & fuel mixture control or motor torque regulation.

The 003 Series uses a contact type position sensor with a rotational life of approximately 2 million cycles. Its compact footprint, single harness interface, and IP67 ingress protection make it well suited to forklift operating environments.

CTS’s new product, 2 in 1 pressure and temperature module is under development and can be paired with 500 Series position sensors based on customer requirements and preference.

Operator Interface / Control Panels

Forklift’s Human Machine Interface (HMI) systems can include mechanical switches, rotary controls, and digital displays etc. CTS provides a wide range of components for reliable and ergonomic operator interfaces.

291 Series Optical Encoder

The CTS 291 Series is a compact incremental rotary optical encoder for precise user input in industrial instruments and control panels. It generates clean A/B quadrature signals for accurate direction and speed detection and is available with optional detents and an integrated momentary switch.

Because it uses optical sensing rather than mechanical contacts, the 291 Series offers long operating life, smooth rotation, and reliable digital output, making it well suited for menu navigation, parameter adjustment, and system configuration.

Optical encoders use a light source and detector with a coded or reflective wheel to generate output signals. Series 291 encoder offers resolution up to 64 PPR (pulses per revolution), detent option and IP50 rating for dust and moisture protection. With no contacting elements, they can achieve rotational lifecycles of 1,000,000 to 3,000,000 cycles and offer better long term reliability than contacting encoder technologies.

229 Series Pushbutton Switches

229 Series pushbutton switches, also known as key switches, are mechanical devices used to make or break a circuit. They are designed for use in harsh environments, with a robust internal structure and optional IP67 rating for protection against dust and humidity.

Their long operating lifecycle of over 1,000,000 activations and mechanical robustness allow them to outperform traditional tactile switches, supporting dependable operation in demanding forklift and transportation control systems. Series 229 push button switches come with various configuration options of base styles, Circuit SPST or DPST, LED option and activation force.

Tactile Switches

CTS offers a variety of tactile switches with multiple footprint options, sizes, and configurations. These cost effective membrane style switches provide excellent lifecycle performance and are suitable for mode selection and auxiliary functions such as horn control.

Potentiometers / Rotary Controls (282/284/450 Series)

CTS has a long history in potentiometer design and production and offers products with various element types, package sizes, resistance values, rotational life ratings, and terminal configurations.

  • 282 and 284 Series: Use conductive plastic elements, providing long lifecycle and good dust and moisture protection for demanding environments.

Mast and Lift Control Systems

The 286 Series position sensor can be used to measure fork height, while the 285 Series sensor provides accurate mast tilt angle measurement.

Both use Hall effect technology, which supports durability and accuracy across a wide range of forklift operating conditions. The multi turn capability of the 286 Series makes it suitable for monitoring mast height and tilt angle during loading, unloading, and other material handling tasks.

Lift and mast movements are often controlled via joysticks or multifunction levers. The CTS 293 Series 3 in 1 joystick encoder combines an optical rotary encoder with a central pushbutton and offers an effective, cost efficient solution for lift, tilt, and auxiliary hydraulic control. The 293 Series is a four direction joystick based on optical sensing technology and is suitable for controlling mast height, tilt, lift direction, and other hydraulic functions. Rotary position sensors such as the 285 Series can also be integrated to provide directional or angular feedback.

Also, CTS’s linear position sensor based on hall effect technology is currently under development and will support precise monitoring and control of moving forklift components such as mast tilt, fork height, and fork position.

CTS designs and manufactures busbar current sensors that provide accurate current measurement, support safe operation, and enable efficient power distribution. Busbar current sensors measure electrical current in busbar systems, which collect power from incoming feeders and distribute it to outgoing feeders. Accurate motor current sensing is essential for electric vehicles, including Battery operated, Hybrid or plug in hybrid electric vehicles. CTS can provide the complete customized solution to fit in customers applications that can handle large range of currents up to 2000 A with less than 1% linearity error, low hysteresis, high permeability and excellent accuracy.

Accelerator and Brake Pedal Systems

Accelerator and brake pedals require accurate, reliable position feedback for engine or motor speed regulation. CTS supplies both pedal integrated position sensors and complete pedal assemblies to meet OEM requirements.

The CTS 285 Series Hall effect position sensor is also well suited for accelerator and brake pedal applications and accurately measures pedal travel for safe and responsive control.

Battery Charging Systems

Electric forklifts depend on reliable battery charging to support daily operation in warehouses, manufacturing facilities, and distribution centers. Accurate current measurement is a fundamental requirement in forklift charging systems, as it ensures controlled charging, protects the battery, and supports consistent performance over the battery’s service life.

Current sensors in forklift chargers measure the amount of current delivered to the battery during charging. This measurement is used to regulate constant current and constant voltage charging stages, prevent over current conditions, and verify that the charger operates within the limits specified by the battery manufacturer. Current monitoring is required for both lead acid and lithium ion battery systems and directly affects charging efficiency, battery temperature, and overall safety.

Hall effect current sensors are widely used in electric forklift charging applications. These current sensors provide electrical isolation between the high power charging circuit and the control electronics, which is important for operator safety and system reliability. CTS Hall based sensors can measure DC and AC currents and introduce very low power loss, making them suitable for the high current levels commonly found in 24 V to 80 V forklift chargers. CTS offers several mechanical configurations, including PCB mount, busbar mount, and clamp on designs, allowing integration into onboard chargers as well as external charging stations.

For high power forklift chargers, busbar mount current sensors are often preferred. These sensors integrate directly into the power distribution busbar, enabling accurate measurement of high charging currents while maintaining compact size and good thermal performance. Clamp on current sensors are commonly used for maintenance, diagnostics, and retrofit applications, where non intrusive measurement is required without modifying existing cabling. CTS can accommodate customizations in the design as per customers’ requirements.

Temperature Monitoring Systems

Regardless of whether a forklift is powered by a traditional internal combustion engine or an electric system, monitoring coolant temperature is essential to prevent overheating of the engine or battery pack during charging and discharging conditions.

Temperature monitoring is also used to track ambient conditions, particularly when forklifts operate in extreme environments. This function plays a critical role in safety by supporting alarm systems and preventive maintenance indicators that help protect overall engine health.

CTS provides NTC thermistors and RTD based temperature sensors specifically suited for forklift applications. These sensors are durable, reliable, and engineered to perform consistently under demanding forklift operating conditions.

The 003 Series 3-in-1 module can monitor thermal conditions, hydraulic pressure, and positional data to prevent overload, overheating, and system faults.

Safety and Stability Systems

Safety and stability management in forklifts depend on continuous monitoring of load distribution, chassis tilt, and steering angle.

CTS position sensors provide accurate measurement for stability-control systems, tilt detection, and chassis-altitude monitoring. The 003 Series 3-in-1 module can additionally monitor thermal conditions, hydraulic pressure, and position to prevent overload, overheating, and ensure system operating balance.

CTS Battery Monitoring and Management Systems (BMS) monitor key battery parameters including current, voltage, and temperature and prevent operation outside defined safe limits. These measurements are used to assess battery state, calculate secondary data, report system status, control operating conditions, and support authentication functions.

CTS current sensors are also used for overcurrent detection and protection to ensure safe operation. The clamp-on type current sensors offer precise and easy installable AC and DC measurement system in low-to-mid current range. The contactless clamp-on design of these magnetic field concentrators enables seamless integration into existing system architectures, making it ideal for preventive maintenance of complex industrial and transportation machineries.
